7.What is sand casting?
Sand casting, also know as sand molded casting, is a metal casting process characterized by using sand as the mold material. Sand casting is most widely used to produce a wide variety of metal components with complex geometries, these parts can vary greatly in size and weight, ranging from a couple ounces to several tons.
Sand casting is relatively cheap and sufficiently refractory even for steel foundry use. Besides the sand, a suitable bonding agent (usually clay) is mixed with the sand. The mixture is usually moistened, typically with water, but sometimes with other substances, to develop the strength and plasticity of the clay and to make the aggregate suitable for molding. The term “sand casting” can also refer to a casting produced via the sand casting process. Sand casting are produced in specialized factories called foundries. Over 70% of all metal castings are produced via a sand casting process.
How does sand casting work?
The basic steps involved in making sand casting are:
1.Making pattern ( tooling)
Before starting sand casting, pattern making is the first step. The pattern is a full-sized model of finished product, should be slightly enlarged to account for thermal contraction or shrinkage and machining allowances in the casting.
Pattern Materials:
Metal---more expensive to make, but lasts much longer.
2.Making ssand core
Sand Core is a full-scale model of interior surfaces of casting, it is inserted into the mold cavity prior to pouring the molten metal flows and solidifies between the mold cavity and the core to form the casting ‘s external and internal surfaces. They are typically made of a sand mixture-sand combined with water and organic adhesives called binders-which is baked to form the core.This allows the cores to be strong yet collapsible, so they can be easily removed from the finished casting.
3.Sand Moulding
Moulding is the operation necessary to prepare a mold for receiving the metal. It consists of ramming sand around the pattern placed in support, or flask, removing the pattern, setting cores in place, and creating gating /feeding system to direct molten metal into the mold cavity created by the pattern, either by cutting it into the mold by hand or by including it on the pattern, which is most commonly used. In our foundry, majority of sand molds are created by automated moulding machine (Automatic static pressure molding line)
4.Melting, Pouring and Cooling
Melting is the preparation of the metal for casting, and its conversion from a solid to a liquid state in a furnace, namely molten metal, which is transferred in a ladle, then pouring it into sand mold. After the metal has solidified, breaking up the mold to remove casting.
5.Cleaning and Inspection
Cleaning includes all the operations required to remove the gates and risers that constitute the gating/feeding system and to remove the adhering sand, paring fins, and other foreign materials that are not part of finished casting. In the last stages of finishing, the surface of the casting is cleaned for improved appearance. In addition, at this point, the casting is inspected for defects and adherence to quality standards. This inspection may include non destructive testing to determine whether the part will adequately perform for its intended use.
